NEMA Motors: Advantages of Replacing Aluminum Housings with Rolled Steel (Welded Steel Cylinder) Housings

NEMA Motors: Advantages of Switching from Aluminum to Rolled Steel (Welded Steel Cylinder) Housings

Rolled Steel Frames: Cold-rolled steel is rolled into cylinders and welded, with feet and flanges welded or riveted. This is a very mature solution for NEMA standard frames. Compared with die-cast aluminum housings, the main advantages are lower manufacturing costs, higher mechanical strength, better thermal expansion compatibility, production efficiency, and easy NEMA standard adaptation. However, there are also downsides in terms of heat dissipation and weight.

1. Cost Advantage (Main Point)

  • Lower raw material cost: Cold-rolled steel sheets are cheaper per unit than die-cast aluminum alloys; it also avoids the high costs of die-casting processes like molds, casting, deburring, and shot blasting.

  • Suitable for high-volume NEMA standardized motor frames: Rolling, welding, and stamping the base can be done on automated assembly lines quickly; there's no need for multiple expensive die-cast molds—different NEMA frame sizes only require adjusting the rolling diameter, which is much cheaper than modifying die-cast aluminum housings.

  • High material efficiency: Cutting and rolling steel sheets generates almost no waste from gates or risers; die-cast aluminum produces a lot of casting scrap.

2. Mechanical Performance and Structural Reliability

  • Better stiffness, impact resistance, and crush resistance: Steel has an elastic modulus about three times that of aluminum. With the same wall thickness, it resists deformation and dents better, so bumps during transportation or on-site installation are less likely to cause dents. Aluminum shells are softer and can easily get dented upon impact, affecting the alignment of the stator and end caps.

  • Thermal expansion coefficient closely matches the silicon steel core: Steel housing thermal expansion ≈ 11.7e‑6 /℃; silicon steel sheets ≈ 11.0e‑6 /℃; aluminum alloy ≈ 23e‑6 /℃. During motor heating and cooling cycles, the large expansion difference between aluminum shells and the core can cause the stator core to loosen or shift internally. Steel shells have a smaller thermal mismatch with the laminated core, keeping the stator snug, reducing long-term noise and insulation damage, and extending lifespan.

  • Welded structure allows flexible interface integration: NEMA-required feet, junction box base, flanges, and lifting lugs are directly welded onto the cylinder, no die casting mold needed. You can quickly switch between Foot-mount, C-face flanges, and other NEMA mounting types.

3. Manufacturing and Supply Chain Advantages

  • Short lead time: No need for die-casting mold cycles; standard NEMA frames can have steel tube blanks ready, which can then be welded and machined—perfect for large orders in the North American market.

  • Controllable wall thickness: Rolled cylindrical walls have uniform thickness and can be adjusted according to NEMA frame strength requirements; die-cast aluminum shells are limited by the casting process, so some areas can’t be too thin.

  • Better magnetic properties than aluminum: Steel is ferromagnetic, so the frame tube can act as a magnetic shield and reduce leakage; aluminum is non-magnetic and doesn’t offer this benefit.

4. NEMA Standard Adaptation Level

- NEMA standards do not require an aluminum housing. Rolled steel sheet frames are a mature, common T-frame structure under NEMA, meeting NEMA's installation dimensions, stops, and base tolerances. They can obtain UL certification and are widely used in general industrial motors in North America (fans, pumps, conveyors).
